Data related to the experimental design for powder bed binder jetting additive manufacturing of silicone.

ABSTRACT: The data included in this article provides additional supporting information on our recent publication (Liravi et al., 2018 [1]) on a novel hybrid additive manufacturing (AM) method for fabrication of three-dimensional (3D) structures from silicone powder. A design of experiments (DoE) study has been carried out to optimize the geometrical fidelity of AM-made parts. This manuscript includes the details of a multi-level factorial DOE and the response optimization results. The variation in the temperature of powder-bed when exposed to heat is plotted as well. Furthermore, the effect of blending ratio of two parts of silicone binder on its curing speed was investigated by conducting DSC tests on a silicone binder with 100:2 precursor to curing agent ratio. The hardness of parts fabricated with non-optimum printing conditions are included and compared.

Project description:The adoption of metal binder jetting additive manufacturing (AM) for functional parts relies on a deep understanding between the materials, the design aspects, the additive manufacturing process and sintering. This work focuses on the relationship between sintering theory and process outcomes. The data included in this article provides additional supporting information on the authors' recent publication (Wheat et al., 2018 [1]) on the sinter structure analysis of commercially pure titanium parts manufactured using powder bed binder jetting additive manufacturing. For this work, commercially pure titanium was deployed to study the effect of powder size distributions on green and sintered part qualities (bulk density, relative density, particle size, pore size, sinter neck size). This manuscript includes the overall computed tomography visualization methods and results for the green and sintered samples using uni- and bi-modal powders. Moreover, the effective particle and pore size for the different batches of powder are presented.

Project description:The data included in this article provides additional supporting information on our publication (McGregor et al. [1]) on the review of the natural lattice architecture in human bone and its implication towards titanium (Ti) lattice design for laser powder bed fusion and electron beam powder bed fusion. For this work, X-ray computed tomography was deployed to understand and visualize a Ti-6Al-4V lattice structure manufactured by laser powder bed fusion. This manuscript includes details about the manufacturing of the lattice structure using laser powder bed fusion and computed tomography methods used for analyzing the lattice structure. Additionally, a comprehensive literature review was conducted to understand how lattice parameters are controlled in additively manufactured Ti and Ti-alloy parts aimed at replacing or augmenting human bone. From this literature review, lattice design information was collected and is summarized in tabular form in this manuscript.

Additive Manufacturing Processes: Selective Laser Melting, Electron Beam Melting and Binder Jetting-Selection Guidelines.

Project description:Additive manufacturing (AM), also known as 3D printing or rapid prototyping, is gaining increasing attention due to its ability to produce parts with added functionality and increased complexities in geometrical design, on top of the fact that it is theoretically possible to produce any shape without limitations. However, most of the research on additive manufacturing techniques are focused on the development of materials/process parameters/products design with different additive manufacturing processes such as selective laser melting, electron beam melting, or binder jetting. However, we do not have any guidelines that discuss the selection of the most suitable additive manufacturing process, depending on the material to be processed, the complexity of the parts to be produced, or the design considerations. Considering the very fact that no reports deal with this process selection, the present manuscript aims to discuss the different selection criteria that are to be considered, in order to select the best AM process (binder jetting/selective laser melting/electron beam melting) for fabricating a specific component with a defined set of material properties.

Dynamics of pore formation during laser powder bed fusion additive manufacturing.

Project description:Laser powder bed fusion additive manufacturing is an emerging 3D printing technique for the fabrication of advanced metal components. Widespread adoption of it and similar additive technologies is hampered by poor understanding of laser-metal interactions under such extreme thermal regimes. Here, we elucidate the mechanism of pore formation and liquid-solid interface dynamics during typical laser powder bed fusion conditions using in situ X-ray imaging and multi-physics simulations. Pores are revealed to form during changes in laser scan velocity due to the rapid formation then collapse of deep keyhole depressions in the surface which traps inert shielding gas in the solidifying metal. We develop a universal mitigation strategy which eliminates this pore formation process and improves the geometric quality of melt tracks. Our results provide insight into the physics of laser-metal interaction and demonstrate the potential for science-based approaches to improve confidence in components produced by laser powder bed fusion.

Development of Micro Laser Powder Bed Fusion for Additive Manufacturing of Inconel 718.

Project description:The development of laser powder bed fusion (LPBF) additive manufacturing techniques for microfabrication raises the need for the employment of new process configurations and parameters. In this study, micro-LPBF of Ni-based superalloy Inconel 718 using a spot laser of 30 µm was examined. The response surface method with a central composite design was employed to determine the optimum process parameter. A wide range of heat treatment cycles was applied to additively manufacture Inconel samples. The mechanical behavior of heat-treated Inconel 718 parts fabricated via micro-LPBF was investigated and correlated to the microstructural characteristics. The result showed that using optimum input energy density led to a homogenous distribution of nanosized (<10 nm) circular γ′ and plate-like γ″ particles in the γ matrix. Uniaxial tensile tests on heat-treated samples showed that ageing temperature is the most determinant factor in the mechanical strength of additively manufactured Inconel 718.

Metal vapor micro-jet controls material redistribution in laser powder bed fusion additive manufacturing.

Project description:The results of detailed experiments and finite element modeling of metal micro-droplet motion associated with metal additive manufacturing (AM) processes are presented. Ultra high speed imaging of melt pool dynamics reveals that the dominant mechanism leading to micro-droplet ejection in a laser powder bed fusion AM is not from laser induced recoil pressure as is widely believed and found in laser welding processes, but rather from vapor driven entrainment of micro-particles by an ambient gas flow. The physics of droplet ejection under strong evaporative flow is described using simulations of the laser powder bed interactions to elucidate the experimental results. Hydrodynamic drag analysis is used to augment the single phase flow model and explain the entrainment phenomenon for 316 L stainless steel and Ti-6Al-4V powder layers. The relevance of vapor driven entrainment of metal micro-particles to similar fluid dynamic studies in other fields of science will be discussed.

Correlation between surface texture and internal defects in laser powder-bed fusion additive manufacturing.

Project description:The availability of an in-situ monitoring and feedback control system during the implementation of metal additive manufacturing technology ensures that high-quality finished parts are manufactured. This study aims to investigate the correlation between the surface texture and internal defects or density of laser-beam powder-bed fusion (LB-PBF) parts. In this study, 120 cubic specimens were fabricated via application of the LB-PBF process to the IN 718 Ni alloy powder. The density and 35 areal surface-texture parameters of manufactured specimens were determined based on the ISO 25,178-2 standard. Using a statistical method, a strong correlation was observed between the areal surface-texture parameters and density or internal defects within specimens. In particular, the areal surface-texture parameters of reduced dale height, core height, root-mean-square height, and root-mean-square gradient demonstrate a strong correlation with specimen density. Therefore, in-situ monitoring of these areal surface-texture parameters can facilitate their use as control variables in the feedback system.

AMB2018-04: Benchmark Physical Property Measurements for Powder Bed Fusion Additive Manufacturing of Polyamide 12.

Project description:Laser sintering (LS) of polyamide 12 (PA12) is increasingly being adopted for industrial production of end-use parts, yet the complexity of this process coupled with the lack of organized, rigorous, publicly available process-structure-physical property datasets exposes manufacturers and customers to risks of unacceptably poor part quality and high costs. Although an extensive scientific literature has been developed to address some of these concerns, results are distributed among numerous reports based on different machines, materials, process parameters, and users. In this study, a single commercially important LS PA12 feedstock has been processed along four build dimensions of a modern production LS machine, characterized by a wide range of physical techniques, and compared to the same material formed by conventional melt processing. Results are discussed in the context of the literature, offering novel insights including distributions of particle size and shape, localization of semicrystalline phase changes due to LS processing, effect of chemical aging on melt viscosity, porosity orientation relative to LS build axes, and microstructural effects on tensile properties and failure mechanisms. The resulting datasets will be made publicly available to modelers and practitioners for the purpose of improving certifiability and repeatability of end-use parts manufactured by LS.

Formation processes for large ejecta and interactions with melt pool formation in powder bed fusion additive manufacturing.

Project description:Ejecta with a size much larger than the mean particle size of feedstock powder have been observed in powder bed fusion additive manufacturing, both during post-process sieving and embedded within built components. However, their origin has not been adequately explained. Here, we test a hypothesis on the origin of large (much larger than the mass-median-diameter of feedstock powder) ejecta-that, in part, they result from stochastic, inelastic collisions of ejecta and coalescence of partially-sintered agglomerates. The hypothesis is tested using direct observation of ejecta behavior, via high-speed imaging, to identify interactions between ejecta and consequences on melt pool formation. We show that stochastic collisions occur both between particles which are nearly-simultaneously expelled from the laser interaction zone and between particles ejected from distant locations. Ejecta are also shown to perturb melt pool geometry, which is argued to be a potential cause of lack-of-fusion flaws.

Laser Powder Bed Fusion Additive Manufacturing of a Low-Modulus Ti-35Nb-7Zr-5Ta Alloy for Orthopedic Applications.

Project description:Laser powder bed fusion (L-PBF) was attempted here to additively manufacture a new generation orthopedic β titanium alloy Ti-35Nb-7Zr-5Ta toward engineering patient-specific implants. Parts were fabricated using four different values of energy density (ED) input ranging from 46.6 to 54.8 J/mm3 through predefined laser beam parameters from prealloyed powders. All the conditions yielded parts of >98.5% of theoretical density. X-ray microcomputed tomography analyses of the fabricated parts revealed minimal imperfections with enhanced densification at a higher ED input. X-ray diffraction analysis indicated a marginally larger d-spacing and tensile residual stress at the highest ED input that is ascribed to the steeper temperature gradients. Cellular to columnar dendritic transformation was observed at the highest ED along with an increase in the size of the solidified features indicating the synergetic effects of the temperature gradient and solidification growth rate. Density measurements indicated ≈99.5% theoretical density achieved for an ED of 50.0 J/mm3. The maximum tensile strength of ≈660 MPa was obtained at an ED of 54.8 J/mm3 through the formation of the columnar dendritic substructure. High ductility ranging from 25 to 30% was observed in all the fabricated parts irrespective of ED. The assessment of cytocompatibility in vitro indicated good attachment and proliferation of osteoblasts on the fabricated samples that were similar to the cell response on commercially pure titanium, confirming the potential of the additively manufactured Ti-35Nb-7Zr-5Ta as a suitable material for biomedical applications. Taken together, these results demonstrate the feasibility of L-PBF of Ti-35Nb-7Zr-5Ta for potentially engineering patient-specific orthopedic implants.
