Multiscale Analysis of Surface Texture Quality of Models Manufactured by Laser Powder-Bed Fusion Technology and Machining from 316L Steel.

ABSTRACT: The paper presents the results of tests aimed at evaluating the surface textures of samples manufactured from material based on 316L stainless steel. The analysis of the surface topography was conducted based on the classical approach in accordance with the current standard and with the use of multiscale methods; i.e., wavelet transformation and geometric via curvature. Selective laser melting 3D printing technology was used to produce samples for surface testing. Furthermore, additional assessment of surfaces created as result of milling was conducted. Statistical research demonstrated a differentiation in the distribution of particular morphological features in certain ranges of the analyzed scales.

The Influence of Printing Orientation on Surface Texture Parameters in Powder Bed Fusion Technology with 316L Steel.

Project description:Laser technologies for fast prototyping using metal powder-based materials allow for faster production of prototype constructions actually used in the tooling industry. This paper presents the results of measurements on the surface texture of flat samples and the surface texture of a prototype of a reduced-mass lathe chuck, made with the additive technology-powder bed fusion. The paper presents an analysis of the impact of samples' orientation on the building platform on the surface geometrical texture parameters (two-dimensional roughness profile parameters (Ra, Rz, Rv, and so on) and spatial parameters (Sa, Sz, and so on). The research results showed that the printing orientation has a very large impact on the quality of the surface texture and that it is possible to set digital models on the building platform (parallel-0° to the building platform plane), allowing for manufacturing models with low roughness parameters. This investigation is especially important for the design and 3D printing of microelectromechanical systems (MEMS) models, where surface texture quality and printable resolution are still a large problem.

Microstructural and Nanoindentation Investigation on the Laser Powder Bed Fusion Stainless Steel 316L.

Project description:Additive manufacturing (AM) of stainless steel is more difficult than other metallic materials, as the major alloying elements of the stainless steel are prone to oxidation during the fabrication process. In the current work, specimens of the stainless steel 316L were made by the powder laser bed fusion (P-LBF) additive manufacturing process. These specimens were investigated by electron microscopy and micro-/nano-indentation techniques to investigate the microstructural aspects and the mechanical properties, respectively. Compositionally, a similar wrought stainless steel was subjected to identical investigation, and used as a benchmark material. The microstructure of the P-LBF-processed alloy shows both equiaxed and elongated grains, which are marginally smaller (3.2-3.4 μm) than that of the wrought counterpart (3.6 μm). Withstanding such marginal gain size refinement, the increase in shear stress and hardness of the L-PBF alloy was striking. The L-PBF-processed alloy possess about 1.92-2.12 GPa of hardness, which was about 1.5 times higher than that of wrought alloy (1.30 GPa), and about 1.15 times more resistant against plastic flow of material. Similarly, L-PBF-processed alloy possess higher maximum shear stress (274.5-294.4 MPa) than that of the wrought alloy (175.9 MPa).

Deep Learning-Driven Prediction of Mechanical Properties of 316L Stainless Steel Metallographic by Laser Powder Bed Fusion.

Project description:This study developed a new metallography-property relationship neural network (MPR-Net) to predict the relationship between the microstructure and mechanical properties of 316L stainless steel built by laser powder bed fusion (LPBF). The accuracy R2 of MPR-Net was 0.96 and 0.91 for tensile strength and Vickers hardness predictions, respectively, based on optical metallurgy images. Feature visualisation methods, such as gradient-weighted class activation mapping (Grad-CAM) and clustering, were employed to interpret the abstract features within the MPR-Net, providing insights into the molten pool morphology and grain formation mechanisms during the LPBF process. Experimental results showed that the optimal process parameters-190 W laser power and 700 mm/s scanning speed-yielded a maximum tensile strength of 762.83 MPa and a Vickers hardness of 253.07 HV0.2 with nearly full densification (99.97%). The study marks the first application of a convolutional neural network (MPR-Net) to predict the mechanical properties of 316L stainless steel samples manufactured through laser powder bed fusion (LPBF) based on metallography. It innovatively employs techniques such as gradient-weighted class activation mapping (Grad-CAM), spatial coherence testing, and clustering to provide deeper insights into the workings of the machine learning model, enhancing the interpretability of complex neural network decisions in material science.

Texture evolution during processing and post-processing of maraging steel fabricated by laser powder bed fusion.

Project description:In this study, the evolution of solidification texture during LPBF of Ti-free grade 300 maraging steel, and its effect on texture development during subsequent post-fabrication heat treatments was characterized using Electron Backscatter Diffraction (EBSD). It was found that in the as-fabricated state, no texture was observed in the room temperature martensitic phase. However, the reconstructed parent austenite phase displayed a Cube texture with a minor fraction of Rotated Goss texture. During subsequent aging treatments involving two different routes, namely direct aging of the as-fabricated samples, and conventional solution treatment + aging of the as-fabricated samples, significant changes in the texture components of parent austenite were observed, whereas no changes in texture were observed in the room temperature martensitic phase. During direct aging, it was found that with an increase in the aging temperature up to 520 °C, the texture components of the parent austenite changed from Cube/Rotated Goss to Brass, whereas during the conventional solution treatment and aging cycle, interestingly a change in texture component to rotated copper was observed. The transitions in texture components have been discussed using the concepts of recrystallization and twinning in austenite during annealing and/or aging, and strain energy release maximization (SERM) theory. Furthermore, the importance of these preferred orientations on the mechanical properties was quantified using transformation potential diagrams.

Multiscale Porous Poly (Ether-Ether-Ketone) Structures Manufactured by Powder Bed Fusion Process.

Project description:The aim of the study is to create a multiscale highly porous poly (ether-ether-ketone) (PEEK) structure while maintaining mechanical performance; the distribution of pores being generated by the manufacturing process combined with a porogen leaching operation. Salt at 70 wt% concentration was used as a porogen in a dry blend with PEEK powder sintered in the powder bed fusion process. The printed porous PEEK structures were examined and evaluated by scanning electron microscopy, microcomputed tomography, and mechanical testing. The PEEK structures incorporating 70 wt% salt achieved 79-86% porosity, a compressive yield strength of 4.1 MPa, and a yield strain of ∼60%. Due to the salt leaching process, the PEEK porous frameworks were fabricated without the need to drastically reduce the process parameters (defined by the energy density [ED]), hence maintaining the structural integrity and good mechanical performance. The compression results highlighted that the performance is influenced by the printing orientation, level of the PEEK particle coalescence (controlled here by the ED), pore/cell wall thickness, and subsequently, the overall porosity framework. The porous printed PEEK structures could find potential uses in a wide range of applications from tissue engineering, filtration and separation to catalysts, drug release, and gas storage.

Texture-based residual stress analysis of laser powder bed fused Inconel 718 parts.

Project description:Although layer-based additive manufacturing methods such as laser powder bed fusion (PBF-LB) offer an immense geometrical freedom in design, they are typically subject to a build-up of internal stress (i.e. thermal stress) during manufacturing. As a consequence, significant residual stress (RS) is retained in the final part as a footprint of these internal stresses. Furthermore, localized melting and solidification inherently induce columnar-type grain growth accompanied by crystallographic texture. Although diffraction-based methods are commonly used to determine the RS distribution in PBF-LB parts, such features pose metrological challenges in their application. In theory, preferred grain orientation invalidates the hypothesis of isotropic material behavior underlying the common methods to determine RS. In this work, more refined methods are employed to determine RS in PBF-LB/M/IN718 prisms, based on crystallographic texture data. In fact, the employment of direction-dependent elastic constants (i.e. stress factors) for the calculation of RS results in insignificant differences from conventional approaches based on the hypothesis of isotropic mechanical properties. It can be concluded that this result is directly linked to the fact that the {311} lattice planes typically used for RS analysis in nickel-based alloys have high multiplicity and less strong texture intensities compared with other lattice planes. It is also found that the length of the laser scan vectors determines the surface RS distribution in prisms prior to their removal from the baseplate. On removal from the baseplate the surface RS considerably relaxes and/or redistributes; a combination of the geometry and the scanning strategy dictates the sub-surface RS distribution.

Correlation between surface texture and internal defects in laser powder-bed fusion additive manufacturing.

Project description:The availability of an in-situ monitoring and feedback control system during the implementation of metal additive manufacturing technology ensures that high-quality finished parts are manufactured. This study aims to investigate the correlation between the surface texture and internal defects or density of laser-beam powder-bed fusion (LB-PBF) parts. In this study, 120 cubic specimens were fabricated via application of the LB-PBF process to the IN 718 Ni alloy powder. The density and 35 areal surface-texture parameters of manufactured specimens were determined based on the ISO 25,178-2 standard. Using a statistical method, a strong correlation was observed between the areal surface-texture parameters and density or internal defects within specimens. In particular, the areal surface-texture parameters of reduced dale height, core height, root-mean-square height, and root-mean-square gradient demonstrate a strong correlation with specimen density. Therefore, in-situ monitoring of these areal surface-texture parameters can facilitate their use as control variables in the feedback system.

Stress Corrosion Cracking of 316L Stainless Steel Additively Manufactured with Sinter-Based Material Extrusion.

Project description:This study investigates the stress corrosion cracking (SCC) behavior of type 316L stainless steel (SS316L) produced with sinter-based material extrusion additive manufacturing (AM). Sinter-based material extrusion AM produces SS316L with microstructures and mechanical properties comparable to its wrought counterpart in the annealed condition. However, despite extensive research on SCC of SS316L, little is known about the SCC of sinter-based AM SS316L. This study focuses on the influence of sintered microstructures on SCC initiation and crack-branching susceptibility. Custom-made C-rings were exposed to different stress levels in acidic chloride solutions at various temperatures. Solution-annealed (SA) and cold-drawn (CD) wrought SS316L were also tested to understand the SCC behavior of SS316L better. Results showed that sinter-based AM SS316L was more susceptible to SCC initiation than SA wrought SS316L but more resistant than CD wrought SS316L, as determined by the crack initiation time. Sinter-based AM SS316L showed a noticeably lower tendency for crack-branching than both wrought SS316L counterparts. The investigation was supported by comprehensive pre- and post-test microanalysis using light optical microscopy, scanning electron microscopy, electron backscatter diffraction, and micro-computed tomography.

Microstructure and Properties of Additively Manufactured AlCoCr0.75Cu0.5FeNi Multicomponent Alloy: Controlling Magnetic Properties by Laser Powder Bed Fusion via Spinodal Decomposition.

Project description:A non-equiatomic AlCoCr0.75Cu0.5FeNi alloy has been identified as a potential high strength alloy, whose microstructure and consequently properties can be widely varied. In this research, the phase structure, hardness, and magnetic properties of AlCoCr0.75Cu0.5FeNi alloy fabricated by laser powder bed fusion (LPBF) are investigated. The results demonstrate that laser power, scanning speed, and volumetric energy density (VED) contribute to different aspects in the formation of microstructure thus introducing alterations in the properties. Despite the different input parameters studied, all the as-built specimens exhibit the body-centered cubic (BCC) phase structure, with the homogeneous elemental distribution at the micron scale. A microhardness of up to 604.6 ± 6.8 HV0.05 is achieved owing to the rapidly solidified microstructure. Soft magnetic behavior is determined in all as-printed samples. The saturation magnetization (Ms) is dependent on the degree of spinodal decomposition, i.e., the higher degree of decomposition into A2 and B2 structure results in a larger Ms. The results introduce the possibility to control the degree of spinodal decomposition and thus the degree of magnetization by altering the input parameters of the LPBF process. The disclosed application potentiality of LPBF could benefit the development of new functional materials.

Tri-Planar Geometric Dimensioning and Tolerancing Characteristics of SS 316L Laser Powder Bed Fusion Process Test Artifacts and Effect of Base Plate Removal.

Project description:The precision of LPBF manufactured parts is quantified by characterizing the geometric tolerances based on the ISO 1101 standard. However, there are research gaps in the characterization of geometric tolerance of LPBF parts. A literature survey reveals three significant research gaps: (1) systematic design of benchmarks for geometric tolerance characterization with minimum experimentation; (2) holistic geometric tolerance characterization in different orientations and with varying feature sizes; and (3) a comparison of results, with and without the base plate. This research article focuses on addressing these issues by systematically designing a benchmark that can characterize geometric tolerances in three principal planar directions. The designed benchmark was simulated using the finite element method, manufactured using a commercial LPBF process using stainless steel (SS 316L) powder, and the geometric tolerances were characterized. The effect of base plate removal on the geometric tolerances was quantified. Simulation and experimental results were compared to understand tolerance variations using process variations such as base plate removal, orientation, and size. The tolerance zone variations not only validate the need for systematically designed benchmarks, but also for tri-planar characterization. Simulation and experimental result comparisons provide quantitative information about the applicability of numerical simulation for geometric tolerance prediction for the LPBF process.
