Materials Research & Measurement Needs for Ceramics Additive Manufacturing.

ABSTRACT: We report on a recent workshop dedicated to additive manufacturing (AM) of ceramics that was held at the National Institute of Standards and Technology (NIST) in November 2019. This two-day all-invited meeting brought together experts from industry, government agencies and academia to review the state of the field and identify the most pressing applied materials research and metrology issues which, if addressed, could accelerate the incorporation of AM methods into commercial ceramic manufacturing. Besides the AM technologies, the discussions included consideration of the necessary post-processing steps. We highlight some of the successes and challenges for the adoption of ceramics AM on an industrial scale, as viewed by the workshop participants. We also propose actions for the ceramic community to facilitate the wider commercialization of these fabrication methods.

Large-scale additive manufacturing with bioinspired cellulosic materials.

Project description:Cellulose is the most abundant and broadly distributed organic compound and industrial by-product on Earth. However, despite decades of extensive research, the bottom-up use of cellulose to fabricate 3D objects is still plagued with problems that restrict its practical applications: derivatives with vast polluting effects, use in combination with plastics, lack of scalability and high production cost. Here we demonstrate the general use of cellulose to manufacture large 3D objects. Our approach diverges from the common association of cellulose with green plants and it is inspired by the wall of the fungus-like oomycetes, which is reproduced introducing small amounts of chitin between cellulose fibers. The resulting fungal-like adhesive material(s) (FLAM) are strong, lightweight and inexpensive, and can be molded or processed using woodworking techniques. We believe this first large-scale additive manufacture with ubiquitous biological polymers will be the catalyst for the transition to environmentally benign and circular manufacturing models.

Naturally architected microstructures in structural materials via additive manufacturing.

Project description:Despite recent advances in our understanding of the unique mechanical behavior of natural structural materials such as nacre and human bone, traditional manufacturing strategies limit our ability to mimic such nature-inspired structures using existing structural materials and manufacturing processes. To this end, we introduce a customizable single-step approach for additively fabricating geometrically-free metallic-based structural composites showing directionally-tailored, location-specific properties. To exemplify this capability, we present a layered metal-ceramic composite not previously reported exhibiting significant directional and site-specific dependence of properties along with crack arrest ability difficult to achieve using traditional manufacturing approaches. Our results indicate that nature-inspired microstructural designs towards directional properties can be realized in structural components using a novel additive manufacturing approach.

Controlling Light in Scattering Materials for Volumetric Additive Manufacturing.

Project description:3D printing has revolutionized the manufacturing of volumetric components and structures in many areas. Several fully volumetric light-based techniques have been recently developed thanks to the advent of photocurable resins, promising to reach unprecedented short print time (down to a few tens of seconds) while keeping a good resolution (around 100 μm). However, these new approaches only work with homogeneous and relatively transparent resins so that the light patterns used for photo-polymerization are not scrambled along their propagation. Herein, a method that takes into account light scattering in the resin prior to computing projection patterns is proposed. Using a tomographic volumetric printer, it is experimentally demonstrated that implementation of this correction is critical when printing objects whose size exceeds the scattering mean free path. To show the broad applicability of the technique, functional objects of high print fidelity are fabricated in hard organic scattering acrylates and soft cell-laden hydrogels (at 4 million cells mL-1 ). This opens up promising perspectives in printing inside turbid materials with particular interesting applications for bioprinting cell-laden constructs.

Online Stress Measurement During Laser-aided Metallic Additive Manufacturing.

Project description:In situ measurement of residual stress is a challenge, and it is a source of many defects during additive manufacturing (AM). Usually, postmortem measurement is too late to save the product once a defect appears. Most of the existing technologies are predictive simulations and postmortem analysis. However, these technologies cannot directly reflect the stress evolution during the fabrication process. This paper introduces a computer vision-based stress monitoring system combined with finite element method (FEM) technology to estimate the stress development inside of the deposition layer. The system uses a CCD camera and a line laser beam to measure the height of the melt pool and solidified layer, forms a real-time FEM model, and uses the surface displacement between the two states to calculate the stress development during the solidification process. The results show that there is no obvious shape change after solidification. The shape of the melt pool and its solid state is similar. The stress distribution obtained through online monitoring is similar to that from the traditional thermal-stress simulation.

Dynamical Mechanical and Thermal Analyses of Biodegradable Raw Materials for Additive Manufacturing.

Project description:In order to find new ways to ensure sustainable development on a global level, it is essential to combine current top technologies, such as additive manufacturing, with the economic, ecological, and social fields. One objective of this paper refers to wire manufacture such as Arboblend V2 Nature, Arbofill Fichte, and Arboblend V2 Nature reinforced with Extrudr BDP "Pearl" (BDP-Biodegradable Plastic) in order to replace the plastic materials. After wire manufacture by extrusion, the diameter accuracy was analyzed compared with the Fiber Wood wire using SEM analyses and also EDAX-Energy Dispersive X-ray Analysis and DSC-Differential Scanning Calorimetry analyses were done in order to identify their elemental composition and the phase transitions suffered by the materials during heating. Using the samples obtained through the Fused Deposition Modeling (FDM) method, both crystalline phases and chemical composition information (XRD analysis) were identified, as well was determined the visco-elastic behavior Dynamic Mechanical Analysis (DMA), for the reinforced material and Fiber Wood. The extruded wires have allowed size for the printing equipment, around 1.75 mm with tolerance of ± 0.05 mm. The wire material diagrams, Arboblend V2 Nature reinforced with Extrudr BDP "Pearl" and Fiber Wood following the calorimetric analysis, presented peaks corresponding to material crystallization, while Arbofill Fichte revealed only the melting temperature. The storage module was almost double in case of Arboblend V2 Nature reinforced with Extrudr BDP "Pearl" compared with Fiber Wood and materials' melting temperatures were confirmed by the analyses carried out.

Effect of processing conditions on crystallization kinetics during materials extrusion additive manufacturing.

Project description:Material extrusion additive manufacturing processes force molten polymer through a printer nozzle at high (> 100 s-1) wall shear rates prior to cooling and crystallization. These high shear rates can lead to flow-induced crystallization in common polymer processing techniques, but the magnitude and importance of this effect is unknown for additive manufacturing. A significant barrier to understanding this process is the lack of in situ measurement techniques to quantify crystallinity after polymer filament extrusion. To address this issue, we use a combination of infrared thermography and Raman spectroscopy to measure the temperature and percent crystallinity of extruded polycaprolactone during additive manufacturing. We quantify crystallinity as a function of time for the nozzle temperatures and filament feed rates accessible to the apparatus. Crystallization is shown to occur faster at higher shear rates and lower nozzle temperatures, which shows that processing conditions can have a dramatic effect on crystallization kinetics in additive manufacturing.

Additive manufacturing of hydrogel-based materials for next-generation implantable medical devices.

Project description:Implantable microdevices often have static components rather than moving parts, and exhibit limited biocompatibility. This paper demonstrates a fast manufacturing method which can produce features in biocompatible materials down to tens of microns in scale, with intricate and composite patterns in each layer. By exploiting unique mechanical properties of hydrogels, we developed a "locking mechanism" for precise actuation and movement of freely moving parts, which can provide functions such as valves, manifolds, rotors, pumps, and delivery of payloads. Hydrogel components could be tuned within a wide range of mechanical and diffusive properties, and can be controlled after implantation without a sustained power supply. In a mouse model of osteosarcoma, triggering of release of doxorubicin from the device over ten days showed high treatment efficacy and low toxicity, at one-tenth of a standard systemic chemotherapy dose. Overall, this platform, called "iMEMS", enables development of biocompatible implantable microdevices with a wide range of intricate moving components that can be wirelessly controlled on demand, in a manner that solves issues of device powering and biocompatibility.

Standard method for microCT-based additive manufacturing quality control 2: Density measurement.

Project description:MicroCT is best known for its ability to detect and quantify porosity or defects, and to visualize its 3D distribution. However, it is also possible to obtain accurate volumetric measurements from parts - this can be used in combination with the part mass to provide a good measure of its average density. The advantage of this density-measurement method is the ability to combine the density measurement with visualization and other microCT analyses of the same sample. These other analyses may include detailed porosity or void analysis (size and distribution) and roughness assessment, obtainable with the same scan data. Simple imaging of the interior of the sample allows the detection of unconsolidated powder, open porosity to the surface or the presence of inclusions. The CT density method presented here makes use of a 10 mm cube sample and a simple data analysis workflow, facilitating standardization of the method. A laboratory microCT scanner is required at 15 μm voxel size, suitable software to allow sub-voxel precise edge determination of the scanned sample and hence an accurate total volume measurement, and a scale with accuracy to 3 digits. •MicroCT-based mean density measurement method.•Accurate volume measurement and scale mass.•10 mm cube sample allows standardization and automation of workflow.

Repurposing of waste PET by microbial biotransformation to functionalized materials for additive manufacturing.

Project description:Plastic waste is an outstanding environmental thread. Poly(ethylene terephthalate) (PET) is one of the most abundantly produced single-use plastics worldwide, but its recycling rates are low. In parallel, additive manufacturing is a rapidly evolving technology with wide-ranging applications. Thus, there is a need for a broad spectrum of polymers to meet the demands of this growing industry and address post-use waste materials. This perspective article highlights the potential of designing microbial cell factories to upcycle PET into functionalized chemical building blocks for additive manufacturing. We present the leveraging of PET hydrolyzing enzymes and rewiring the bacterial C2 and aromatic catabolic pathways to obtain high-value chemicals and polymers. Since PET mechanical recycling back to original materials is cost-prohibitive, the biochemical technology is a viable alternative to upcycle PET into novel 3D printing materials, such as replacements for acrylonitrile butadiene styrene. The presented hybrid chemo-bio approaches potentially enable the manufacturing of environmentally friendly degradable or higher-value high-performance polymers and composites and their reuse for a circular economy.One-sentence summaryBiotransformation of waste PET to high-value platform chemicals for additive manufacturing.

Additive manufacturing of eco-friendly building insulation materials by recycling pulp and paper.

Project description:Thermal insulation materials by recycling pulp and paper wastes play an important role in environmental sustainability of green buildings. As society is pursuing the goal of zero carbon emissions, it is highly desirable to use eco-friendly materials and manufacturing technologies for building insulation envelopes. Here we report additive manufacturing of flexible and hydrophobic insulation composites from recycled cellulose-based fibers and silica aerogel. The resultant cellulose-aerogel composites exhibit thermal conductivity of 34.68 mW m-1 K-1, mechanical flexibility with a flexural modulus of 429.21 MPa, and superhydrophobicity with water contact angle of 158.72°. Moreover, we present the additive manufacturing process of recycled cellulose aerogel composites, providing enormous potential for high energy efficiency and carbon-sequestration building applications.
