Flat hardness distribution in AA6061 joints by linear friction welding.

ABSTRACT: It is known that one of the main concerns associated with the conventional welding of precipitation-strengthened Al alloys is the formation of softening regions, resulting in the deterioration of mechanical properties. In this study, we show that linear friction welding (LFW) can completely suppress softening regions in precipitation-strengthened AA6061-T6 alloy by introducing a large shear strain and by controlling the interfacial temperature. We found that the LFW process resulted in an extremely low interfacial temperature; it decreased as the applied pressure increased from 50 to 240 MPa. This approach can essentially suppress both softening and hardening regions, leading to uniform hardness distribution in Al joints. The high-pressure LFW process demonstrated here can thus provide an innovated guidance to obtain high-performance Al alloy joints and be extended to other precipitation-strengthened Al alloys, which undergo high-temperature softening.

EBSD Characterization of the Microstructure of 7A52 Aluminum Alloy Joints Welded by Friction Stir Welding.

Project description:The microstructure and texture of materials significantly influence the mechanical properties and fracture behavior; the effect of microstructure in different zones of friction stir-welded joints of 7A52 aluminum alloy on fracture behavior was investigated in this paper. The microstructural characteristics of sections of the welded joints were tested using the electron backscattered diffraction (EBSD) technique. The results indicate that the fracture is located at the advancing side of the thermomechanically affected zone (AS-TMAZ) and the stir zone (SZ) interface. The AS-TMAZ microstructure is vastly different from the microstructure and texture of other areas. The grain orientation is disordered, and the grain shape is seriously deformed under the action of stirring force. The grain size grows unevenly under the input of friction heat, resulting in a large amount of recrystallization, and there is a significant difference in the Taylor factor between adjacent grains and the AS-TMAZ-SZ interface. On the contrary, there are fine and uniform equiaxed grains in the nugget zone, the microstructure is uniform, and the Taylor factor is small at adjacent grains. Therefore, the uneven transition of microstructure and texture in the AS-TMAZ and the SZ provide conditions for crack initiation, which become the weak point of mechanical properties.

Multi-Criteria Optimisation of Friction Stir Welding Parameters for EN AW-2024-T3 Aluminium Alloy Joints.

Project description:The aim of this research was the selection of friction stir welding (FSW) parameters for joining stiffening elements (Z-stringers) to a thin-walled structure (skin) made of 1 mm-thick EN AW-2024 T3 aluminium alloy sheets. Overlapping sheets were friction stir welded with variable values of welding speed, pin length (plunge depth), and tool rotational speed. The experimental research was carried out based on a three-factor three-level full factorial Design of Experiments plan (DoE). The load capacity of the welded joints was determined in uniaxial tensile/pure shear tests. Based on the results of the load capacity of the joint and the dispersion of this parameter, multi-criteria optimisation was carried out to indicate the appropriate parameters of the linear FSW process. The optimal parameters of the FSW process were determined based on a regression equation assessed by the Fisher-Senecor test. The vast majority of articles reviewed concern the optimisation of welding parameters for only one selected output parameter (most often joint strength). The aim of multi-criteria optimisation was to determine the most favourable combination of parameters in terms of both the smallest dispersion and highest load capacity of the joints. It was found that an increase in welding speed at a given value of pin length caused a decrease in the load capacity of the joint, as well as a significant increase in the dispersion of the results. The use of the parameters obtained as a result of multi-criteria optimisation will allow a minimum load capacity of the joints of 5.38 kN to be obtained with much greater stability of the results.

Friction Stir Welding and Friction Spot Stir Welding Processes of Polymers-State of the Art.

Project description:In the last decade, the friction stir welding of polymers has been increasingly investigated by the means of more and more sophisticated approaches. Since the early studies, which were aimed at proving the feasibility of the process for polymers and identifying suitable processing windows, great improvements have been achieved. This owes to the increasing care of academic researchers and industrial demands. These improvements have their roots in the promising results from pioneer studies; however, they are also the fruits of the adoption of more comprehensive approaches and the multidisciplinary analyses of results. The introduction of instrumented machines has enabled the online measurement of processing loads and temperature, and critical understanding of the principal aspects affecting the material flow and welds quality. Such improvements are also clearly demonstrated by the increase of the strength of recent joints (up to 99% of joining efficiency) as compared to those reached in early researches (almost 47%). This article provides a comprehensive review of the recent progresses on the process fundamentals, quality assessment and the influence of process parameters on the mechanical behavior. In addition, emphasis is given to new developments and future perspectives.

Data set on prediction of friction stir welding parameters to achieve maximum strength of AA2014-T6 aluminium alloy joints.

Project description:Statistical tools such as design of experiments (DoE), analysis of variance (ANOVA) were used to develop the empirical relationship, to predict the ultimate tensile strength of the joint at the 95% percent confidence level. Response surface graph and contour plots were constructed using response surface methodology (RSM) concept. From this investigation, it is found that the joint fabricated with a tool rotational speed of 1500 rpm, welding speed of 40 mm/min, tool tilt angle of 1.5° and tool shoulder diameter of 6 mm, exhibited maximum tensile strength of 380 MPa.

Project description:In this study, the friction-stir welding (FSW) technique was successfully applied for joining of AA2519 to AA5181 alloy. Microstructure and mechanical properties of dissimilar FSW joints were investigated by optical microscopy, microhardness, and tensile testing. The deformation behaviour of the welded joints was elucidated via the digital image correlation technique. After welding, the ultimate tensile strength of joints was ~300 MPa and ductility was ~16%. The microhardness values observed at the stir zone were higher than those in the base material AA5182. The produced welds demonstrate nearly 100% (based on AA5182) joint efficiency.

Friction taper stitch welding of a duplex stainless steel.

Project description:Friction taper stitch welding (FTSW) is a novel technique that uses multiple inserts to conceal surface crack in a given substrate. The inserts are rotated and forced to fill the crack as plasticized material, and forge with the substrate in solid-state. The process is well suited for alloys such as duplex stainless steel, which suffers degradation of properties during fusion welding. A detailed experimental and theoretical investigation is presented here on FTSW of a duplex stainless steel (DSS). The experimental results show the presence of a ferrite-rich phase along the interface. The results computed by the numerical process model reveal a direct influence of thermal cycle in the amount of ferrite along the joint interface. The welded joint shows near homogeneous structure and properties similar to those of the substrate.

Stick-slip friction and wear of articular joints.

Project description:Stick-slip friction was observed in articular cartilage under certain loading and sliding conditions and systematically studied. Using the Surface Forces Apparatus, we show that stick-slip friction can induce permanent morphological changes (a change in the roughness indicative of wear/damage) in cartilage surfaces, even under mild loading and sliding conditions. The different load and speed regimes can be represented by friction maps--separating regimes of smooth and stick-slip sliding; damage generally occurs within the stick-slip regimes. Prolonged exposure of cartilage surfaces to stick-slip sliding resulted in a significant increase of surface roughness, indicative of severe morphological changes of the cartilage superficial zone. To further investigate the factors that are conducive to stick-slip and wear, we selectively digested essential components of cartilage: type II collagen, hyaluronic acid (HA), and glycosaminoglycans (GAGs). Compared with the normal cartilage, HA and GAG digestions modified the stick-slip behavior and increased surface roughness (wear) during sliding, whereas collagen digestion decreased the surface roughness. Importantly, friction forces increased up to 2, 10, and 5 times after HA, GAGs, and collagen digestion, respectively. Also, each digestion altered the friction map in different ways. Our results show that (i) wear is not directly related to the friction coefficient but (ii) more directly related to stick-slip sliding, even when present at small amplitudes, and that (iii) the different molecular components of joints work synergistically to prevent wear. Our results also suggest potential noninvasive diagnostic tools for sensing stick-slip in joints.

Analysis and Comparison of Friction Stir Welding and Laser Assisted Friction Stir Welding of Aluminum Alloy.

Project description:Friction Stir Welding (FSW) is a solid-state joining process; i.e., no melting occurs. The welding process is promoted by the rotation and translation of an axis-symmetric non-consumable tool along the weld centerline. Thus, the FSW process is performed at much lower temperatures than conventional fusion welding, nevertheless it has some disadvantages. Laser Assisted Friction Stir Welding (LAFSW) is a combination in which the FSW is the dominant welding process and the laser pre-heats the weld. In this work FSW and LAFSW tests were conducted on 6 mm thick 5754H111 aluminum alloy plates in butt joint configuration. LAFSW is studied firstly to demonstrate the weldability of aluminum alloy using that technique. Secondly, process parameters, such as laser power and temperature gradient are investigated in order to evaluate changes in microstructure, micro-hardness, residual stress, and tensile properties. Once the possibility to achieve sound weld using LAFSW is demonstrated, it will be possible to explore the benefits for tool wear, higher welding speeds, and lower clamping force.

Tailoring of Dissimilar Friction Stir Lap Welding of Aluminum and Titanium.

Project description:An approach was proposed to optimize dissimilar friction stir lap welding of aluminum and titanium alloys. The basic concept of the new technique included (i) the plunging of the welding tool solely into the aluminum part (i.e., no direct contact with the titanium side) and (ii) the welding at a relatively high-heat input condition. It was shown that sound welds could be readily produced using an ordinary cost-effective tool, with no tool abrasion and no dispersion of harmful titanium fragments within the aluminum side. Moreover, the intermetallic layer was found to be as narrow as ~0.1 µm, thus giving rise to excellent bond strength between aluminum and titanium. On the other hand, several important shortcomings were also revealed. First of all, the high-heat input condition provided significant microstructural changes in the aluminum part, thereby resulting in essential material softening. Furthermore, the new approach was not feasible in the case of highly alloyed aluminum alloys due to the relatively low rate of self-diffusion in these materials. An essential issue was also a comparatively narrow processing window.

Optimization of Friction Stir Welding Tool Advance Speed via Monte-Carlo Simulation of the Friction Stir Welding Process.

Project description:Recognition of the friction stir welding process is growing in the aeronautical and aero-space industries. To make the process more available to the structural fabrication industry (buildings and bridges), being able to model the process to determine the highest speed of advance possible that will not cause unwanted welding defects is desirable. A numerical solution to the transient two-dimensional heat diffusion equation for the friction stir welding process is presented. A non-linear heat generation term based on an arbitrary piecewise linear model of friction as a function of temperature is used. The solution is used to solve for the temperature distribution in the Al 6061-T6 work pieces. The finite difference solution of the non-linear problem is used to perform a Monte-Carlo simulation (MCS). A polynomial response surface (maximum welding temperature as a function of advancing and rotational speed) is constructed from the MCS results. The response surface is used to determine the optimum tool speed of advance and rotational speed. The exterior penalty method is used to find the highest speed of advance and the associated rotational speed of the tool for the FSW process considered. We show that good agreement with experimental optimization work is possible with this simplified model. Using our approach an optimal weld pitch of 0.52 mm/rev is obtained for 3.18 mm thick AA6061-T6 plate. Our method provides an estimate of the optimal welding parameters in less than 30 min of calculation time.
