Continuous, Large-Scale, and High Proportion of Bioinspired Phosphogypsum Composites via Reactive Extrusion.

ABSTRACT: Biological matter evolution provides an idea for the human design and synthesis of new materials. However, biomimetic materials only stay in laboratory-scale models, and their large-scale industrial applications are yet to be realized. Here, inspired by nacre's architecture, we report a continuous, large-scale method to fabricate phosphogypsum composites by reactive extrusion strategy. After curing for seven days, with more than 50 wt% of beta-hemihydrate phosphogypsum (β-HPG), the compressive strength and softening coefficient were 24.98 MPa and 0.78, increasing by 110.0% and 20.0%, respectively, compared to the pouring method. The results show that the screw extrusion process can improve the mechanical strength and waterproof properties of β-HPG hydration specimens without any special chemical admixtures and cements.

Synthesis by extrusion: continuous, large-scale preparation of MOFs using little or no solvent.

Project description:Grinding solid reagents under solvent-free or low-solvent conditions (mechanochemistry) is emerging as a general synthetic technique which is an alternative to conventional solvent-intensive methods. However, it is essential to find ways to scale-up this type of synthesis if its promise of cleaner manufacturing is to be realised. Here, we demonstrate the use of twin screw and single screw extruders for the continuous synthesis of various metal complexes, including Ni(salen), Ni(NCS)2(PPh3)2 as well as the commercially important metal organic frameworks (MOFs) Cu3(BTC)2 (HKUST-1), Zn(2-methylimidazolate)2 (ZIF-8, MAF-4) and Al(fumarate)(OH). Notably, Al(fumarate)(OH) has not previously been synthesised mechanochemically. Quantitative conversions occur to give products at kg h-1 rates which, after activation, exhibit surface areas and pore volumes equivalent to those of materials produced by conventional solvent-based methods. Some reactions can be performed either under completely solvent-free conditions whereas others require the addition of small amounts of solvent (typically 3-4 mol equivalents). Continuous neat melt phase synthesis is also successfully demonstrated by both twin screw and single screw extrusion for ZIF-8. The latter technique provided ZIF-8 at 4 kg h-1. The space time yields (STYs) for these methods of up to 144 × 103 kg per m3 per day are orders of magnitude greater than STYs for other methods of making MOFs. Extrusion methods clearly enable scaling of mechanochemical and melt phase synthesis under solvent-free or low-solvent conditions, and may also be applied in synthesis more generally.

Large-scale water collection of bioinspired cavity-microfibers.

Project description:Large-scale and high-efficient water collection of microfibers with long-term durability still remains challenging. Here we present well-controlled, bioinspired spindle-knot microfibers with cavity knots (named cavity-microfiber), precisely fabricated via a simple gas-in-water microfluidic method, to address this challenge. The cavity-microfiber is endowed with unique surface roughness, mechanical strength, and long-term durability due to the design of cavity as well as polymer composition, thus enabling an outstanding performance of water collection. The maximum water volume collected on a single knot is almost 495 times than that of the knot on the cavity-microfiber. Moreover, the spider-web-like networks assembled controllably by cavity-microfibers demonstrate excellent large-scale and high-efficient water collection. To maximize the water-collecting capacity, nodes/intersections should be designed on the topology of the network as many as possible. Our light-weighted yet tough, low-cost microfibers with high efficiency in directional water transportation offers promising opportunities for large-scale water collection in water-deficient areas.

Large-scale additive manufacturing with bioinspired cellulosic materials.

Project description:Cellulose is the most abundant and broadly distributed organic compound and industrial by-product on Earth. However, despite decades of extensive research, the bottom-up use of cellulose to fabricate 3D objects is still plagued with problems that restrict its practical applications: derivatives with vast polluting effects, use in combination with plastics, lack of scalability and high production cost. Here we demonstrate the general use of cellulose to manufacture large 3D objects. Our approach diverges from the common association of cellulose with green plants and it is inspired by the wall of the fungus-like oomycetes, which is reproduced introducing small amounts of chitin between cellulose fibers. The resulting fungal-like adhesive material(s) (FLAM) are strong, lightweight and inexpensive, and can be molded or processed using woodworking techniques. We believe this first large-scale additive manufacture with ubiquitous biological polymers will be the catalyst for the transition to environmentally benign and circular manufacturing models.

Reinforcement of nylon 6,6/nylon 6,6 grafted nanodiamond composites by in situ reactive extrusion.

Project description:Nanodiamond (ND), an emerging new carbon material, was exploited to reinforce nylon 6,6 (PA66) polymer composites. Surface modified nanodiamonds with acyl chloride end groups were employed to chemically graft into PA66, enhancing the interfacial adhesion and thus the mechanical properties. The ND grafted PA66 (PA66-g-ND) reinforced PA66 composite prepared by in situ reactive extrusion exhibited increased tensile strength and modulus. The tensile strength and modulus of PA66/3 wt.% PA66-g-ND composites were enhanced by 11.6 and 20.8%, respectively when compared to those of the bare PA66 matrix. Even the PA66/pristine ND composites exhibited enhanced mechanical properties. The PA66-g-ND and the homogeneously dispersed PA66-g-ND in PA66 matrix were examined using X-ray photoelectron spectroscopy, thermogravimetric analysis, scanning electron microscopy and transmission electron microscopy techniques. The mechanical properties and thermal conductivities of the nanodiamond incorporated PA66 composites were also explored. The enhanced mechanical properties and thermal conductivities of the PA66-g-ND/PA66 composites make them potential materials for new applications as functional engineered thermoplastics.

Hydrophobic Modification of Chitosan via Reactive Solvent-Free Extrusion.

Project description:Hydrophobic derivatives of polysaccharides possess an amphiphilic behavior and are widely used as rheological modifiers, selective sorbents, and stabilizers for compositions intended for various applications. In this work, we studied the mechanochemical reactions of chitosan alkylation when interacting with docosylglycidyl and hexadecylglycidyl ethers in the absence of solvents at shear deformation in a pilot twin-screw extruder. The chemical structure and physical properties of the obtained derivatives were characterized by elemental analysis, FT-IR spectroscopy, dynamic light scattering, scanning electron microscopy, and mechanical tests. According to calculations for products soluble in aqueous media, it was possible to introduce about 5-12 hydrophobic fragments per chitosan macromolecule with a degree of polymerization of 500-2000. The length of the carbon chain of the alkyl substituent significantly affects its reactivity under the chosen conditions of mechanochemical synthesis. It was shown that modification disturbs the packing ability of the macromolecules, resulting in an increase of plasticity and drop in the elastic modulus of the film made from the hydrophobically modified chitosan samples.

Large-Scale Crustal-Block-Extrusion During Late Alpine Collision.

Project description:The crustal-scale geometry of the European Alps has been explained by a classical subduction-scenario comprising thrust-and-fold-related compressional wedge tectonics and isostatic rebound. However, massive blocks of crystalline basement (External Crystalline Massifs) vertically disrupt the upper-crustal wedge. In the case of the Aar massif, top basement vertically rises for >12 km and peak metamorphic temperatures increase along an orogen-perpendicular direction from 250 °C-450 °C over horizontal distances of only <15 km (Innertkirchen-Grimselpass), suggesting exhumation of midcrustal rocks with increasing uplift component along steep vertical shear zones. Here we demonstrate that delamination of European lower crust during lithosphere mantle rollback migrates northward in time. Simultaneously, the Aar massif as giant upper crustal block extrudes by buoyancy forces, while substantial volumes of lower crust accumulate underneath. Buoyancy-driven deformation generates dense networks of steep reverse faults as major structures interconnected by secondary branches with normal fault component, dissecting the entire crust up to the surface. Owing to rollback fading, the component of vertical motion reduces and is replaced by a late stage of orogenic compression as manifest by north-directed thrusting. Buoyancy-driven vertical tectonics and modest late shortening, combined with surface erosion, result in typical topographic and metamorphic gradients, which might represent general indicators for final stages of continent-continent collisions.

Reactive Extrusion and Magnesium (II) N-Heterocyclic Carbene Catalyst in Continuous PLA Production.

Project description:Reactive extrusion and magnesium (II) N-heterocyclic carbene catalyst are successfully employed in continuous polylactide synthesis. The possibility of using six-membered N-heterocyclic carbene adducts to act as efficient catalysts towards the sustainable synthesis of poly(l-lactide) through ring-opening polymerization of l-lactide (LA) is first investigated in bulk batch reactions. Under optimized solvent-free conditions, polylactide (PLA) of moderate to high molecular weights and excellent optical activities are successfully achieved. These promising results are further applied in the continuous production of PLA in an extruder.

3D Printing Bioinspired Ceramic Composites.

Project description:Natural structural materials like bone and shell have complex, hierarchical architectures designed to control crack propagation and fracture. In modern composites there is a critical trade-off between strength and toughness. Natural structures provide blueprints to overcome this, however this approach introduces another trade-off between fine structural manipulation and manufacturing complex shapes in practical sizes and times. Here we show that robocasting can be used to build ceramic-based composite parts with a range of geometries, possessing microstructures unattainable by other production technologies. This is achieved by manipulating the rheology of ceramic pastes and the shear forces they experience during printing. To demonstrate the versatility of the approach we have fabricated highly mineralized composites with microscopic Bouligand structures that guide crack propagation and twisting in three dimensions, which we have followed using an original in-situ crack opening technique. In this way we can retain strength while enhancing toughness by using strategies taken from crustacean shells.

Robotic Extrusion of Algae-Laden Hydrogels for Large-Scale Applications.

Project description:A bioprinting technique for large-scale, custom-printed immobilization of microalgae is developed for potential applications within architecture and the built environment. Alginate-based hydrogels with various rheology modifying polymers and varying water percentages are characterized to establish a window of operation suitable for layer-by-layer deposition on a large scale. Hydrogels formulated with methylcellulose and carrageenan, with water percentages ranging from 80% to 92.5%, demonstrate a dominant viscoelastic solid-like property with G' > G″ and a low phase angle, making them the most suitable for extrusion-based printing. A custom multimaterial pneumatic extrusion system is developed to be attached on the end effector of an industrial multiaxis robot arm, allowing precision-based numerically controlled layered deposition of the viscous hydrogel. The relationship between the various printing parameters, namely air pressure, material viscosity, viscoelasticity, feed rate, printing distance, nozzle diameter, and the speed of printing, are characterized to achieve the desired resolution of the component. Printed prototypes are postcured in CaCl2 via crosslinking. Biocompatibility tests show that cells can survive for 21 days after printing the constructs. To demonstrate the methodology for scale-up, a 1000 × 500 mm fibrous hydrogel panel is additively deposited with 3 different hydrogels with varying water percentages.

Bioinspired large-scale aligned porous materials assembled with dual temperature gradients.

Project description:Natural materials, such as bone, teeth, shells, and wood, exhibit outstanding properties despite being porous and made of weak constituents. Frequently, they represent a source of inspiration to design strong, tough, and lightweight materials. Although many techniques have been introduced to create such structures, a long-range order of the porosity as well as a precise control of the final architecture remain difficult to achieve. These limitations severely hinder the scale-up fabrication of layered structures aimed for larger applications. We report on a bidirectional freezing technique to successfully assemble ceramic particles into scaffolds with large-scale aligned, lamellar, porous, nacre-like structure and long-range order at the centimeter scale. This is achieved by modifying the cold finger with a polydimethylsiloxane (PDMS) wedge to control the nucleation and growth of ice crystals under dual temperature gradients. Our approach could provide an effective way of manufacturing novel bioinspired structural materials, in particular advanced materials such as composites, where a higher level of control over the structure is required.
